Audi S4 Hybrid Race car build

Here are a few pictures of my project. Plan is to build a race car to a reasonble high spec with out throwing £££££ at it.


We are not planning to go crazy with power, circa 500bhp. But the car will need to handle very well. As we require very high cornering speeds for quick lap times.





The car is a Audi S4 2000 model in Nogaro Blue on 42k. It had been in storage for 5 years and is very clean underneath, ideal for a project.





Stripped down ready.








AST Suspension which will be upgraded to 3way with remote cans. Need RS4 uprights as well





360mm 6 pots up front. The rear is recieving Porsche Brembo 4 pots on custom brackets with RS6 337mm discs

All brackets and rear shelf removed ready for cage install and spraying








Engine out for a strip down and full rebuild as is the box. Then will be coupled to a full race exhaust. Plate diffs are being fitted all round and a custom torsen centre diff installed.





Lovely clean engine bay as the car had only seen summer use. So is in amazing condition, this is with no cleaning




Wiring harness out and boxed.





Car is recieving a Multi point cage and some seam welding.




The cage will extend to the front turrets and possibly back into the boot area





Should stop too much body flex and protect me if i decided roll it at 130. Still work to do on the cage but nearly there.

We are currently waiting on all the parts to be delivered. As soon as the cage is finished its off to the bodyshop then the serious build work begins

The car came with a brand new O.CT stage 6 conversion(440bhp) and with a couple of tweeks and remapping 500 should be easy or anywhere close will do. We will still strip the engine just to check things are ok and have a look around.

We have run it up and have done a few laps of the estate. All seems fine, but as the engine is out we might as well. It also has a SPEC stage 4 clutch and flywheel again on 0 miles.

The car also came with the AST Suspension, top mounts and the 6pot calipers with discs and bells. A set of polycarb windows and a custom cages core kit. Which we have based the rest of the multipoint around

Basically the whole car will be taken apart and rebuilt. The subframes will be off and sent to the powder coates and nearly everything will be replaced and upgraded. Solid bushed all round, all arms rose jointed, adjustable everything for set up. The list is endless. Also a large ammount of carbon fibre will find its way onto the car and possibly a downforce package. Depending how far we take the project.

Ive also found a rather nice sequential gearbox but that is just me dreaming.

And I am still interested in how you're not throwing money at it, as your first statement.  Sounds like your spending loads to me!

The car had been stripped down once to a shell then fitted with everything you see. The company who were building it hadn't had enough time to finish it off and it had been sat for 8 months with no progress in the same state as the 2nd picture. We happened to stumble across it by chance.

But if your going to race car car you need to overhaul everything and check it all over before heading out onto the circuit. If a jobs worth doing etc. It only took just over an hour to get the engine out anyway and it means we can get it on the engine stand to work on.

As for price i think the last owner had bills for about 15k not including the original purchase of the car and i expect as a very low milage car on 42k and fully spec'd it was not cheap.

What i ment by not spending 10's of thousands on it was that i am building it on a very tight budget and its not a cheque book car. Ie not a no expense spared build.

Looks like an interesting project, although i always hate how these kind of projects start with such minters of a car when so much work is being done.

Why not start on something not quite as prestine so this beauty could have been kept on the roads?

Another fast track day noggy,

I would be surprised if it was even 440bhp with stock intercoolers and stock downpipes - at least you look like you have mtm manifolds on it.

It looks like we will only need 420bhp now for the series we are thinking of entering, as its based on a power to weight ratio.

I was up at Autosport yesterday looking at a few products. We have had a lot of trouble sourcing race diffs for the S4. I put up a post on here a while ago and there wasnt many options. But we found that Gripper have just made a load for a sweedish race team that are entering a S4/RS4 in rallycross this year, They are able to supply both front and rear plate LSD Diffs and also a plate torsen one as well. Gripper made a couple extra  so im able to have one of that order. Happy days

Currently im waiting to get the cage finished and finalise the order from 034. Then things will really start moving. I will update the thread with progress as often as possible.

Any thoughts or opinions on what we are doing post them up. As there is a lot of knowledge on here regarding S4's and RS'

Nice to see Forge Motorsports old s4 being put to good use. It was sat in there workshop for ages. I thought thay made a big intercooler for it, might not of made it in the end. Good luck with the build.

The VW Monzas have to be returned to the seller - they weren't part of the deal.

It had been in their lock up for 8 months with no work done to it. I dont think they would have ever got it finished. So much to do on it.

Hey Nige, Hows things.

The engine is coming apart in the next week so will check them. According to the O.CT website it has. But havent had time as yet. Which ones has Dan got. I know ive got the Bosch Motorsport fuel pump with it. Still loads to buy tho.

Ive picked up some new wheels for the project as well.


Ive been looking at loads of wheels but anything with a 'Race' tag on it is coming in a grand + a set. So picked up these to go with another Set of Seat Sport wheels i have.

Did you not look at ther Team Dynamisc Pro race 1.2's ?

£525 for a set of 4 (that 18x9 ET20)...

Cheap, nice looking and very strong and light...

Thats cheap, i was mostly looking at Speedlines and Comps. The 8x18's are more expensive, about the 600 Mark it seems. Cheers for the shout will keep them in mind.

I had a quote of £525 + delivery, then from the same place a quote of £640 + delivery.  He had forgotten he'd quoted me previously...

Also i find when speaking to wheel companies if you mention Trade a 30% drops off the price.

The Comps were discounted to 180+vat a wheel for these from 227+.

Nice project fella , ive only just joined on here , but weve met before at castle combe (i used to have the green 16v jetta ) , ive just bought a noggy blue s4 avant but for more humble reasons .

 looking forward to more updates on this thread .

Jack, Its just CDS.

The difference in strength between CDS and 4130 tube, is not as great as some think. CDS is about 470mpa, and 4130 is about 650mpa. Weight is the same as well so no gains there.

We thought about T45 as well, but the cost would have been a lot more and the weight saving only up to 10 Kilos.

i dont know who told you that but there is a massive weight difference in cds to 4130... hence why my car is made from 4130, my whole car including the engine but with no heads and no ancillaries weighs only 860 kilos..

Thats light Jack.

4130 is the same weight as CDS with the same wall thickness but costs 3-5 times more. A lot of people think its lighter.

Yours might be lighter due to a thinner wall thickness used.

my car made out of cds instead of 4130 would have been about 200 kilos heavier..  thus costing valuable time.. im sure you would agree for a race car, thats like having a back seat full of passengers..

still i suppose you do have to consider the costs.. but imho for a race car there is nothing better than 4130

Your building a roll cage from CDS tube, man use it as a template and buy yourself some decent quality steel tube.

I have been involved in motorsport for a considerable time and you do not construct roll cages from that material, what is your life worth.

All cage builders spec CDS and T45 as options.

I didnt build the cage myself it was done by a proper installer.

Your right, I have just never come across a cage made from CDS tube, they say:  

Cold Drawn Seamless Carbon Steel (CDS) is the alternative to T45 and is widely used for roll cage manufacture where cost is the priority.

Oh well hopefully they have chosen some thick wall tube for you.

All my previous race cars have had cages in CDS. One rolled and was fine.

The thickness of the tube is per MSA regs. You do not have a choice in all the critical hoops and bars but the extras can be made of a smaller diameter tubing. We have used the same all round for strength. Technically all you need to race is a 6 point bolt in cage. This cage is well over spec'd in material and design.

A T45 cage and CDS are built to the same strength. Its just that you can use a thinner tube for weight saving with T45 about 10kgs. All wall diamters are listed in the MSA Blue book. Even if i built my cage to 4130 the weight would be the same as CDS due to diameter thickness.  Also if i used T45 it would have had to get the cage certified which is more cost. T45 is the same ish weight as 4130.


The chap who is installing my cage builds these.



Also the whole cage is being TIG welded instead if MIG welded to increase the strength.

Cheers mate. Looking like 56kilos.

Could have shaved 10 kilos off with T45 but for 300 extra on tubing its not worth it.

Sorry Mark i missed this earlier.

This year it will be fine tunning the package in various events. Then hopefully BritCar next year and out in Germany at the Nurburgring where i do a lot of my racing. In the RCN and VLN endurance events.

Your build is coming along great guns fella , its looking mean , i love a well built cage looks very odd with the stock tiller tho . Cant fault you for getting stuck in like that - ive only just got past prodding the S4's engine with a stick , big step up from an old kr and i fear change

Another quick progress report.

Ive managed to put a few hours in this week and starting to make some progress again.

The gearbox has been split from the engine.





The front diff and Centre torsen diff taken out. Ready to be taken up to Gripper for measuring.








Also ive removed the prop shaft and the rear diff.

One thing you dont realise when prepping a shell from new is the sheer time it takes. Ive always marvelled at the time places like Prodrive quote on a full on shell prep, its staggering. So in my very mortal atempt of a full on build here is the progress.


I finished at 8 tonight after starting at 9 and been in the pub since after some well earned chillin time, sorry beer time. Loving the local ale at the mo.[] [:y:]





All the doors off the car, packaged up and put in storage ready for the rebuild.





Seat out discs off. Bonnet, front and rear bumpers off. Boot off and the gay spoiler removed.





A load more brackets removed as well as the rear wheel liners and loads of studs ground off.





Test fitted the Seat Sport rims. A spot on fit, we have another 12 of these on the way now.





These are the standard discs on the rear. Plan is for some B7 RS4 2pc 337mm discs coupled with set of Porsche Brembo 4 pot calpiers.







A quick pic of the front suspension set up to show how many arms there are and how complicated the front geometry is.





Close up of the front hub assembly. These will be coming off for powdercoating as well as the front subframe, rear subframe and driveshafts propshafts etc[:y:]





Stripped and cleaned back end.






Ive just bought a new Canon D-SLR so this thread is getting the full monty pic wise. Hope you all dont mind.

Feels like im making good progress now.






Ive removed all the spare brackets off the front cross member and steering columd that are not required and also taken off the ignition and steering lock as she will have a push start button on the centre console.











These weighed quite a bit. Although this is no lightweight sprint car all reductions help.






Next was back onto the tar removal in the scuttle tray, it was a right pain getting in all the corners. But once done it looked so much better. Also did a bit under the front dash bar and that was impossible to get to. Wish i had got in there before she went to the cage builders.




This week will be every night. There are a lot of holes which are no longer required so my plan is to cover them all up in ali tape before spraying to give the inside of the shell a nice finish.

Also a pic of the rear spoiler we are going for. Plan is for a Aero package inc front splitter undertray and diffuser.



I was going to buy this one but someone beat me to it. Well anoyed.

We have been offered this and might mod it to fit. From a Seat Supercoppa race car. Dan was shaking his head when i turned up with this to show him LOL




We are using a fiberglass RS4 front bumper skin and hope to get a Audi STW front splitter to bolt on the bottom. To aid down force and front end grip/turn in.

Having a night off tonight, sending a few emails and doing some research, so still working

Just a few pics to keep up with the progress

I only primed the cage and floor pan just to seal it all before the trip down to the shop.

I finished late last night and was up again early this morning to get the car down to my mates to get it sprayed. I was going to get involved with this but decided to leave it all to terry to sort out for me.

Just another quick update and some more pics. The car came back from the bodyshop last week




Paint job is spot on and for 100 beans[:y:]





We have been toying with where to put the fire extinguisher. Im not sure as yet it might go in the back of the car to put some more weight over the rear wheels












Rollcage padding ready for installation.




Thermoformed polycarb rear screen test fitted.


Things will be happening a bit slower now due to a fresh engine build. We have decided to go straight to stage 2 of the build out of the box. Which means a lot more stuff to sort out. Instead of rushing things to get her finished, the plan is to get everything done by june for a couple of testing sessions and a race or 2. Nothing that serious as yet.


At the moment we are waiting for parts to be delivered and generally sourcing bits for the engine build.

Ive been back in the unit again so a bit more progress of the project. We had a power cut friday night so that ended proceedings early but had a full day saturday.



Started off with fitting the brake servo and master cylinder back in then the abs unit and the pedal box.






Then it was on to the bodywork and getting all the panels back on her.





Doors fitted. The doors are in 2 pieces the skins and the frames. These are both so light. My MK3 race car doors must be double the weight at least. They are so light there is no point going for carbon panels.








Green tinted polycarbonate windows in.








Custom spacers and bolts to hold the polycarbonate in place.

A bit of good news the Gripper Diffs are ready and will be delivered thursday. Also the 2.4 heads are on their way and the RS6 turbos are getting modded as well.

What sort of power do you all think i will get with 2.4 heads 2.7 S4 block with forged pistons and H beam rods RS6 turbos on MTM manifolds. Also what injectors do you recomend. Also will the later S4 manifold be up to the job with some porting and fettling work. Or is the RS4 one the only option.

Ditched   they're £70 each!

Car looks fantastic. The engine bay is immaculate, so shiny!

Would love to have the time and money to do a project like this. My dad is looking to buy a new house with a big workshop so I may have to find the time and money for something similar at some point.

but a 2000.5 s4 manni is no good for you... if your going to run the 2.4 heads you are going to need to get an rs4 inlet manni...

last time my car was mapped it made 502hp,550lbft on stock 2.4 heads mtm manifolds and stock rs6 turbos

Hi Adam, I have thought about it, but at he moment im sticking with the standard system. It will be fine for now.

I have a tilton Pedal box in my other race car and love it.

Can you not port and match the .5 manifold to suit the inlet ports. Im after a RS4 one but can't find one anywhere.

We have the 2.4 heads now and see what you mean. Dan is trying to track a RS4 manifold down for me so fingers crossed.

The Aero package is starting to take shape now. Plan is for a rear spoiler, front splitter and rear diffuser. As well as a few other bits to aid downforce. Things are still on the drawing board a bit, but taking shape well.

I popped down to see Tony at Touringcarspares yesterday and picked up a rear spoiler and possibly a genuine Audi STW front splitter.

This is the splitter, i need to do some testing fitting to make sure its what we think it is but things look good.




The rear spolier is from an Dodge/Chrysler Super Touring Car and is in A1 condition.




Here a a few pics after a clean up earlier today. Its a high downforce rear wing in carbon fibre. It weighs next to nothing and is superbly made

Anyway.

More deliveries turned up today Nearly 3K off Custom Race plate Diffs. As you need 3 diffs for a Quattro. We are the first in the world to get our hands on these and should make a massive difference to the car.

Gripper have been spot on and these are fully guaranteed for the life of the car. Anything goes wrong they will have them back to rebuild them.  When the plates wear out they will send out new ones and if i want to change the thickness of the plates or ramp angles for take up its all included. If i blow them up they will modify the bit that breaks, make it stronger and send them back out all for free. So endless support. One of the best companies ive delt with.

Just sorted a RS4 intake manifold and had the turbo flanges waterjet cut in stainless.

Things are coming together now.

Yes should be there with the Audi. Im there most years been into the VW and Audi thing for 15 years now. Started off with a MK1 Golf Gti.
