Right lads as some of you know my turbo/s went pop last weekend after spending £200 on service items for her and fitting them and 15mins later BOOOOM!!!!! ::(( NOOOOOOOO

Well ill start from the top then shall I

When fitting the new NGK FPQ6R plugs I found that 5 out of the 6 old plugs were loose, very loose in fact so I whipped em out and got the new ones in and done them tight then after fitting new oil filter, air filter, used Bardahl engine flush then put some brand new expensive Bardahl XTM 5W40 and Bardahl turbo protectant(£20 a litre) in and as my mates were there we went for a drive as one of my mates remaps Audi/VW cars so had his laptop with him, service light cleared first then off we went, once the car was at temp we did some runs and immediately she felt sharp, quick and fast, it was the first time I've ever felt her that good so those plugs that were loose were killing power big time. Soooo after 10 mins running I was about to get home so had one last run and then Pooooofffff the A465 went white with smoke and she went limp

So.... After speaking to Matthias I decided to buy the turbos, RS intakes and RS injectors from him, we'll they arrived today(thanks Matthias) so got them out for a look as I've never had the chance look at a K04 in detail, few things I noticed is that there is a patch on a turbo where it looks like its worn down or been filed?? I've taken some pics for you boys to look at and advise.

So, the plan is to have them refurbed into hybrids with RS6 hot sides, well I think anyway but I'm a noob so don't really know what hybrids are based on. This is the spec that I'm aiming at:

RS4 K04 hybrids
RS intakes
630cc injectors
FMIC
3" DP's
Dual XS de-cat back
044 fuel pump
Sachs 15+ clutch
Brembo 4/6 pots or toureg calipers
B6 S4 rear brakes
Either MRC map or Viper map

I think that's it anyway but I'm probably missing something so advice will do nicely

All work will be done by me and mates to save wonga

I'm after a healthy and reliable 450hp and hopefully 450lb ft, if I can get those figures and have a safe car I would be a happy man.
Well once I've got the turbos done ill be pulling the engine and getting on with it, obviously ill need turbo fitting kits and timing belt kits etc as ill be doing everything while the lump is out.

Ill be on here a lot soon asking question after question after question about the swap over, like on is it just a case of swapping things over then mapping or do things need modding.

Well here's some pics of the turbos and bits, can't wait to get them done



One intake pipe has a dent or bend in it but not sure if its factory or damage



This is one turbo which has the flat spot on it from rubbing or filing I imagine






There is play in both shafts but doesn't matter as they will be done soon

I look forward to having my first build thread after seein so many on here over the years

Like I said, I need all the advice I can get so throw it at me lads

The area you say is filed down is normal the ko4 does have a hollow on one of the cold side housings, ok it does look like someone has taken a bit more out but I wouldn't, worry about it to much.

Get in there Grant, nice one, having a go yourself.  Its very addictive.

Hope it all goes well for you.  Few other things to consider are Gearbox and engine mounts. I changed mine and stopped engine rolling about so much.

Keep us posted and we all love phots as you progress.  Lobas are ace mate rather than PJK04's but all personal choice.

Loba530 would be nice but I'm working to a strict budget on this one, if I don't need to spend it, it won't get spent as it will be done by cash and no credit

Spot on mate, all the best with your build. With that spec, assuming its RS6 cores in a machined out K04 casing you should breeze 450+.

For example I don't have 3" downpipes or hybrids and my engine still made 462hp on a safe map with standard K04 and 200cell cats, if your engine is healthy you should be more than aright for what you are after!

I have a pair of RS4 pressure pipes you can have uf they are any use? They are the aluminum ones that bolt to the bi-pipe from intercoolers

I have sorted some cayenne 6 pots for the build now

Do they need modding to fit an S4??

Also I've been offered pipes from Darren(playo) but not sure if needed as I always thought they were different aswel as the TBB/bi-pipe for the S4/ RS4 so do I need the pipes??

Turbos have been done and currently on their way to me, i went a different route though as i have stated im on a budget so didnt go for the RS4/6 hybrids that i wanted as funds wouldnt allow(xmas    ) so went for refurbed plain K04's with brand new comp wheels and uprated thrust bearings.

couple of pics sent to me from Lee Marshall as he was doing the work, kept me well informed of the stages and process's of what he was doing which was awesome as im a noob so was good to learn a few things  

uprated thrust bearings on the right compared to standard on the left


i was told that the bearings are a common fail on mapped cars so Lee sorted me out

difeerence in RS6 wheel on left and RS4 wheel on right

im now looking forward to getting them back so i can start moving on to other things, my next purchase is adaptors and new o rings for the RS4 injectors i have as its a small outlay  

not sure on what i should get next though, i have 6 pots lined up waiting for me so i think its them first and then its onto the FMIC, clutch, 044 pump and.......... ??? what else do i need lads?

where do i get the turbo fitting kit from?

i wish i was good at this car parts shopping on the tinternet, i cant find half the stuff i need, i always see people grabbing bargains but do you think i can find them, can i feck lol so if anyone has advice on where to get certain parts from then drop me link or point me in the right direction lads

i shall post more once i get the turbos which is hopefully wednesday

MRC will be able to sell you the banjos, washers, etc.

I bought all the banjos and seals/gaskets  from Audi.

If you contact MRC, they know off the top of their heads exactly what you need...



It came to £102 all in, but that included a full set of injector o-rings (which you don't need), and a full set of turbo/mani bolts and turbo/DP nuts (which some say you can get away without).

I did not have any mani/head nuts or gaskets, or orings for rad hoses which I would recommend you get also...

Turbos arrived Friday, ill be ordering clutch,  044 pump, injector adapters and turbo fitting kit on Wednesday. Next Saturday I'm picking up the 6 pot calipers and then at end of month ill be getting the FMIC sorted( trying to find one)

I've got to upgrade my front brakes and was thinking cayenne to. Need to find some calipers for a decent price

Couple have guys have said that the waste gate arm on one of the turbos shouldn't be bent but as I'm a noob I don't know but they have to be right as I trust Dougs and grizz opinion

Deffo no good bent, will be putting excessive strain on the actuator diaphragm, and possibly lead to an imbalance between the two turbos.  Straightening it won't be a problem, but the actuator preload will have to be set again.

I'd say they weren't 'clocked' correctly if they have had to bend the actuator to get it to fit without hitting the turbine housing.

Plus the nuts either have to have locking compound on the threads, or a clip fitted over the nuts to stop them backing off..

On weekend I thought I'd clean up the garage to get things a little tidier for when I do the pull, so as I'm in there I thought I'd at least get the bumper off, with a proper tug and a pull(I'm good at it) it came loose, happy days, stopped there though well I had the intercooler shrouds off and went inside.

As I was in work my old man had started to get the front end off with a few other things such as air box, fuel lines disconnected, ECU unplugged. The front is nearly off apart from the lower hoses holding it on, as I'm a fussy bugger when it comes to my car especially the paintwork lol he didn't want to go any further incase I blamed him for breaking something(I do that a lot ha)

Anyway, once the hoses on the bottom are off the front can be put to one side, what we did notice is that the N80 was broke which I can only assume to be from previous hands under the bonnet as the Audi clips have been changed for jubilee clips

In the second pic is that brown sensor the N75? And what is the green sensor below the N80

Parts are being ordered Wednesday and picking up my 6 pots Saturday

Yes thats the n75. seems quite corroded, but could be still working fine though.

The greens sensor in the 2nd pic? Must be a one way valve, not a sensor.

Green thing is a one way valve, brown plug goes onto N75.

I thought it was N75, it looks corroded due to moisture over the weeks it's been in there, quick wipe and it looks spot on again, I've not had issues with N75 anyway

Update

Picked up my calipers today from DeanRS4 who is local to me

They will be sent away to be powder coated but not sure on what colour yet??









Going to be using ML55 discs and get some ferrodo pads for them.

If you lads have any advice on what pads are good for normal day driving with occasional fast road?

Hopefully should have my turbos back Wednesday and my clutch, fuel pump, adapters, turbo fitting kit from MRC turns up next week it's time to get the engine out, being in the welsh mountains we have had serious amounts of snow so has slowed things down.

Ill be getting the cam belt kit from Matthias next week and I'm waiting on a FMIC from lupe81 on here, if that falls through ill get the cooler from eBay and get some pipes sorted.

i would say no, but it does look like something at some stage has gone through the turbo in a previous life then its on the face of the flanges as well so maybe just casting marks

I thought that the pin holes looked funny too but I wasn't told anything about it so it can't be anything to worry about

That compressor housing looks like it's had an aggressive cleaner compound on it that's reacted with the ali.

It can't be something thats gone through the turbo as the pit holes are also on the outside by the bolt holes

Holes like that are normal AFAIK. Nothing to worry about.

Yep holes on most of the cold side castings just like that, some are more obvious than others, perfectly normal.

I've had about 10 different types turbos and never seen that, is this a K03 / K04 thing?

Update:

Parts have arrived  this week, turbos are back and fixed and balanced, got my bolts from S4Sid to fit the Porsche 18Z calipers, all other parts from MRC incl RS clutch, turbo fitting kit, 044 fuel pump, injector adapters and clips, various seals washers etcetc
Just waiting on a FMIC but hopefully should be available come mid feb. Matthias has sent out the timing belt kit to me yesterday so once it arrives its just the FMIC needed and that's all my major parts bought )

Once the timing kit arrives and all this snow buggers off ill be getting a crane and then hopefully the engine and box will be out on a Saturday and all parts fitted by Sunday and back in and bolted back up.

Yep the cam tool has two parts, the cam locking bar and the Crank locking bolt.
You really need both. a Few people on here have them including me if you need to borrow them.

Cool, I did this only a couple of weeks ago, Please check the fuel pump is wired the correct way round so pumping and not sucking! also you will need to crank the engine a bit more as the 044 has no inbuilt non return, I left mine like this ans gets some oil pressure up before starting.

Update:

Received my timing belt kit this morning from Matthias who is a top guy and has been a pleasure buying from him.

Now... Being a novice and never having changed a timing belt kit I've looked through the box of parts and I'm stumped as to what they are so if you lads could help me out I'd appreciate it

I took pictures of all the parts so I could post on here for you boys to help me

Now I'm not sure what OEM stats work at but I assume this kicks in at 80 Celsius so not sure if its low temp etc ??

Engine is planned to be pulled last weekend of feb as can't get an engine crane until then

Really hope everything goes smoothly with taking old parts off and new parts on.

Ben @ turbo unit has offered to lend me his cam and crank locking tools so thanks mate I appreciate it

It's getting there lads but still a way or should I say until I get more dosh together to complete the build, hopefully ill have the FMIC in next couple weeks and then it's just discs and pads for the 18z calipers, oil, tax her and then the mapping can't wait to drive her and wash her poorly paint, ill be detailing her too once she is complete so keep your eyes peeled for the results

Do not pull that pin till the hole job is done on the belt and your happy its on correctly...It is your self tensioner

You will recognize the parts when you take it apart. Although i suggest you should ask around for official Elsawin instructions. Just for the piece of mind, torque wrench settings etc. I have a pdf instruction set in dutch, you could take that trough the google translate....
Its not difficult but you need the right sequence.

- rotate engine at tdc
- place crank lock
- loosen the cam sprockets
- fit belt
- place cam lock bar
- release tension-er pin
- torque the tension roller 15nm
- fasten the cam sprockets 55nm
- remove cam and crank lock
- rotate the engine a few times and check your work.

Why wait for the engine crane? I hired one 1st time around. Think it cost £27 for a week although i was finished with it after 1 day. You've pretty much got the parts sussed out on your own. Good luck with it

Think I'm gona do that lee, cost £50-60 for a crane for weekend so might just end up doing it, I'm in no mad rush as I'm still waiting on FMIC but that can be fitted once engine and front is back on.

There should be more progress this weekend

you can buy a brand new crane for £130 delivered, why hire one ? and when stowed they take up about a square foot of space.

I'd love to buy one but to just use once I can't warrant the dosh, I've just been told that the crane I was waiting on is now available for me too borrow so hopefully by next weekend it will be out

Just a quick update

Decided as the air box was off I'd do the mod that a few have done on here

Used a dremmel with a cutting disc to remove the triangle and then drilled a few 8mm holes in the bottom





Engine hoist turned up today, just a few things like power steering lines and slave cylinder to come off and then fingers crossed and work permitting I can get the engine out this week

She is out!!!!!!!

Finally we have done it, big thanks to my dad for doing 99.5% of the work, I owe him some beers.

Slave cylinder was a git to get to but with some extensions etc it was done

Few wires, pipes needed to be undone, the earth cable that's under the drivers side chassis bar sticking out the car needed to be taken off.

Drive shafts were needed to come off as the gearbox mounts wouldn't pass over them so half hour and off they came with reasonable ease

Once drive shafts were off it was a case of pull, jack up gearbox over subframe and poooop out she came

Hopefully all the changing of turbos etc are easier than pulling the bloody thing lol

Good work. If you drop the subframe and leave it hanging, this allows the driveshafts to drop down further and gearbox mounts pass over the top

Update

Engine is back in and bolted back up, most of the sensors are plugged in. I shall be getting some new prop shaft bolts from TPS tomorrow so I can get all things bolted back on ready for cam belt kit to be fitted.

Still a lot more work to do as I'm always being put behind due to issues etc I'm giving myself until the end of march to have the car out the garage and drivable, I'm working flat out including weekends hence why the build is slow

Excellent stuff,well done. Changing over the turbos is straight forward just take a few pics for reference,check and double check the tightness of all bolts etc and don't rush it.

Yea turbos were nice and simple to change over I must say. I just bloody hope that everything is tight and cushty in there, hopefully in a weeks time ill start her up

How did the build go over the weekend

Progress finally, front end back on and bolted back up etc, b*stard clutch bleeding was a right pain but finally done it after a rounded off bleed nipple, oil, coolant put back in to engine and battery put back on to get some power into her so I could plug laptop in to see how she is. Start up comes in next day or two

Needed a fair amount of bumper modding and my own brackets made up for the fmic to sit as it should



I can't tell you how many times the bumper was off to chop it away etc, lets just say I don't ever want to see another bumper or fmic again lol

How she sits tonight, all done now and ready to start up in next day or two, I bloody hope the start up goes ok as I can't handle more of this DIY malarkey lol

Only 044 pump to fit now but that will be done outside as I can't see nowt in the garage and I'm bigger than the S4 boot, I can get in but not out haha really can't wait until its done now as I want to take her to my regular shows

Anyway, been quiet lately trying to get small jobs done but I'm nearly there, hopefully next time ill update with a "she's alive!!!" Lol
